Blend Door?

Sometimes, when it is very cold, it sounds like a piece of hard plastic smacking, like maybe the blend door or something. Changing form defrost to heat or other doesn't seem to matter, and it usually quits fairly quickly. Never happens when it is warm out. Sometimes turning the fan to high seems to shorten the length of time this happens, although it may be coincidence.

Common failure...... Move the selector to Hot and it clicks/clicks/clicks/clicks........



Its EASY to change, Just need 1/4 inch drive tools.

Yup, easy change. Ford wanted to remove entire dash and change it for close to $1600! I did myself for the cost of the actuator under $20.

On mine the air was only coming out of the defroster no matter where you set the knob. Dealer quoted me $1300 to replace the whole plenum under the dash because the actuator arm on the blend door was broken. I had to take it to my bud's shop for some other work anyway, he confirmed the diagnosis but was able to drill another hole in the arm and patch it with a zip tie. He didn't guarantee how long it will hold up but it works for now.
