I had a similar issue with a passenger, back seat door. It turned out to be caused by the small roller of the hinge mechanism. A close inspection revealed the roller had a small, flat wear spot that caused the roller to slip past the stop plate without rotating. The slipping (rather than rolling) caused the loud popping sound. I solved the issue by physically turning the roller so the flat spot (or worn spot) did not encounter the stop plate. Observing the door opening slowly I was able to see the roller "turn" as it went by the stop plate - and that solved my "popping" sound. You will need to position the door such that there is no pressure on the roller, allowing you to freely rotate the roller away from any flat spot. Worth a try . . .
